You WILL have to turn the AUDIO GAIN UP as high as you can without too much
hum and noise and use the RF GAIN to control the signal level AND turn OFF
THE AVC.
Standard procedure for copying CW and SSB on receivers of that vintage
lacking product detectors.
The gimmick is a turn or turns of wire around another wire or connection or
lead. It is equivalent to a very small coupling capacitor. You control the
coupling by the position of the wires and the number of turns.
It sounds from you description as though the gimmick is working fine and you
have BFO signal.
Were it my receiver I would replace the electrolytics. Do it now or do it
later and perhaps have to replace a transformer that gets taken out by a bad
electrolytic - take your choice.
Have fun!

Subject: [Hallicrafters] S40 Advice please
I have mostly finished my re-capping of the S40, and a quick check shows the
radio to be operating okay, although I have done no real testing on it yet.
AS I am new to this, I value the advice of others, so here goes:
Would you replace the filter caps, even if you don't hear any hum?
Could someone describe to me what the BFO coupling in the s40 should look
like, The manual describes it as a "gimmick"...what I see is a short piece
of hookup wire making one loop over the lead going to pin 4 of the detector
tube. I find that I have to turn the RF gain down a lot to properly copy
most CW.
Thanks again for all of your help.
Brent
