Wow, sounds like a most productive trouble shooting session. Amazing how
much had to be done. I do have one recommendation for you - get rid of that
6X4 rectifier! They are prone to exactly the type of failure you
mentioned. I know you are reluctant to go to solid state rectifier but that
is really the best thing to do. Two silicon diodes (1N4007) and a series
resistor (to more closely approximate the voltage drop in the 6X4 and to
control current surge) of about 330 ohms, 2W wirewound.
