Sorry for the late reply, but SCABA (the Oklahoma affiliate) had its annual conference this weekend and this is my first look at email since Thursday at 5 p.m.
Andy, your suggestion is a good one. I suspect some kind of gas flow problem. I hope to get that checked out when I get back out to the shop later this week.

Another thing I've dealt with, other than getting the settings on the welder correct, is that the flow of gas can be interrupted by misalignment where the gun tube plugs into the machine. Have developed the habit of always listening for gas when I test trigger the gun, every time I turn it on.
Have also found that the suggested settings on mine (millermatic 250) are pretty conservative- I tend to set the voltage a bit higher than the decal says to.
