Regarding the foot switch, a metal push on-push off switch is available at
radio shack and DIY stores. I mount it in a metal handi-box and make a
metal shroud to cover it. The switches I have found are rated for 10
amps--enough for the smaller hand held tools I want to control.
As for the motor control, I have been using a heavy duty fan speed control
successfully (large control from Broan or Nutone). You really have to back
off on the loading of the tool at lower speeds. The other thing is that
tool relies on the armature mounted fan for cooling. Obviously, the fan
will be moving less air running slower.
I also have been looking at the Metabo grinders after a discussion on
theForge about 2 years ago. They make a variable speed side-winder. This
tool will be engineered to run at lower speed and is probably the optimum
choice for lower speed work as well as durability.
The air-operated foot switch looks like a good idea. I would probably drop
a hot piece of metal on the hose if I used it near my forge area in the
shop. I think the ultimate solution would be a radio controlled foot switch
similar to the remote switch used on garage door openers.

Rick, I've tried to use several speed controls on side
grinders. The ones I've tried, one was the speed
control sold for routers, make the motor heat bad
enough that I quit using it. If you have one that
works please let us know about it, eg. brand, model,
where to find, etc.
Wayne Goddard also recommends a foot control for flat
disk grinders. Can you tell me where to find one, or
better yet, how to make one on the cheap?
