It takes some practice and a powerhammer helps a lot
but you can forge sq tubing and get sharp corners.
It'll come out a little smaller of course, how much
depends on how thick the tubing is. (as I recall)
Enrique Vega forges tubing pretty frequently and can be
contacted on http://www.artmetal.com/ along with a few
videos of him doing it. You may have to register. At
any rate, Enrique can answer your questions with
specifics.

I am midway through designing a clothes rail, some
parts of which are square in section. I intend using
solid bar for the ends so I can have upset details and
also punch holes in it but was thinking about using RHS
tubing for the main elements to keep weight down.
Trouble is all the RHS tubing I have seen has slight
rads on the corners and I want them crisp and square.
Any thoughts, guys?
