Its a lot easier to round the edges of the forged solid square parts
to match the tubing, than to somehow make the rounded tubing edges
sharp and square.
Short of welding a bead on each corner, then grinding it square, I
cant think of any way to make the tubing square.
Aluminum tubing comes with square corners, but if there is steel
tubing available like that, I have sure never seen it.
If you really want the square edge, you may have to use solid square
thruout.
There aint no free lunch on this one, as far as I know.

I am midway through designing a clothes rail, some parts of which are
square in section. I intend using solid bar for the ends so I can
have upset details and also punch holes in it but was thinking about
using RHS tubing for the main elements to keep weight down.
Trouble is all the RHS tubing I have seen has slight rads on the
corners and I want them crisp and square. Any thoughts, guys?
