OK, now that Bob has given one of his secret on scavanging boxes, here is
one of mine.  If you like Samuel Adams beer...their 12 pack boxes are
EXACTLY the correct width for US sized QSL cards, two wide on the bottom.  I
find one side filled up is almost EXACTLY 5 pounds....HI.  and you get to
enjoy (if you like Sam Adams!) creating the shipping box.

I do agree...you need to buy the strapping tape fiberglass reinforced (I
find the best price on this is Home Depot,a nd they have 2 or three
thicknesses....I strap usually two straps perpendicular to the folds on the
box, and one with the seam, just across the seam.

If you use M-Bag...go to your post office and ask for the #3 bag.  They have
them, but they're not always availble.  They are smaller, and if you get the
right ones, lighter.....they weigh less than a pound.  If you use M
bag...you pay for the weight of the bag in addition to your box and QSL
cards.
