The ends of tinsel wire can be soldered by first
stripping back the outer covering and then wrapping the end
with very fine wire. Individual strands of zip cord work
fine here. Solder the wrapped wire and then use that to
insert into the lugs. Lugs must be cleaned out. The lugs
used on the HB-7 were intended to make contact by means of
small teeth that penetrate the insulation. They were wrere
wrapped around the end of the wire and compressed. I have
tried straightening them but have never been sucessful plus
the teeth generally get flattened.
There is a second type of lug without the teeth, these
are just soldered to the wrapped ends of the wire. Same for
most headphone pins. If you don't have the lugs you can
often make do by wrapping more wire around the first and
building it up into a lug with solder.
I also have encountered at least two sizes of lugs on
HB-7 headbands. In addition various headphones that were on
these bands may have different sized screws and holes for
the lugs.
I also have not had any luck in wire on the headbands
but its usually OK except for the tips. I think these were
considered expendible items.
There is another type of headband sometimes found.
These consist of a fixed frame with a snap-on canvas cover
with a leather pad on the head side. The forks are of the
larger size. The designation on the only one I have here is
so worn I can barely make it out, looks like CBRR and a
number. I have been able to replace the wires on these with
a home made harness. Not authentic but makes the headband
usable. These came with the same "bail out" short cord and
plug as on the HB-7.
The ANBH-1 was available as a set with cord for use on
flying helmets. They were very cheap surplus at one time. I
still have one. The cord set will not fit onto anything but
the flying helmet.
