Brian, I can feel your pain having just gone through this on a radio for
which replacements are pure unobtainium. I did some web searching and
found a procedure that I had my doubts about, but turned out to be much
easier than I expected.
You'll need a Dremel tool and a 0.093" diamond burr. I used one out of
a cheap kit of Dremel accessories and it worked fine. Carefully insert
the burr into the coil form and start to grind away the ferrite
material. It goes fast, just be careful not to let the tool come in
contact with the paper coil form - good light and magnification helps.
Carve a vertical slot through the broken slug in 3 or 4 places around
the core and the remaining slug material will just crumble apart with
gentle pressure and can be removed with a shop vac with a small extension.
I've ruined coils in the past trying other methods, and this really did
the job for me with no damage, and I think it would work with your glued
forms too. The best (only?) source I've found for replacement slugs is
from other old coils.
