John, we are not on the same page -- If you have taper the end of the 1/4
by 1/4 stock so that a length is a pyramid with a base of 1/8 x 1/8 then the
section you have above this will be only a little larger than 1/8 x 1/8 and
you will require a fair amount of it to form the head. (At least a typical
head, not a finishing nail.) It will be cool by this time and likely
require another heat. It can then be upset into the head. Since a long
length will be need to be upset to form the head with more or heavier
strokes you increase the amount of extrusion into the head -- increasing the
likelihood of sticking the nail in the header. Also why reduce the size of
something and they have to upset it again, losing heat in the process. The
typical header hole for a use of a 1/4 x 1/4 stock would be somewhat large
that 1/8 x 1/8, closer to 3/16 square.
And yes the 1/8 x 1/8 pyramid has less metal that a square section of equal
length.
Still -- to the best of my understanding -- the nails hand made in the
1700's and 1800's were shouldered because it made the best use of metal,
fuel and time.
