First of all, is the hole tapered, and the hole you slide the rod into the 
small one?  Should be.  Also, are you testing your nails in the header before 
you cut it off the stock?  Always a good idea with a new header, until you 
adjust your eyes to gauge the size of the nail.  

You could always lightly -- lightly -- file the inside of the hole, to make 
sure no burrs are catching etc.

<<    OK, spent most of today trying to make a nail header an nails. I
 have been to many demos where a nail is forged, cut off of the rod, put
 in the header, headed, the header turned over and the nail FALLS out.
 Every nail I made today had to be hammered out, any ideas. >>
