I appreciate your desire to reproduce a Hallicrafters knob. I too, have thought of getting into that some time ago. Lloyd Godsey has delved into it and perhaps he could share some of his knowledge on the subject. One thing that you have mentioned Mike raises some concern. You stated that the repro knob will be solid plastic and contains no brass shaft sleeve. You might be able to get away without the brass sleeve on a knob such as the tuning or bandspread, but I don't think it would work on some of the other knobs where torque would be a factor. On a few of my Hallis you need the strength of Arnold Swartzeneger to move the bandswitch knobs. The brass sleeves act as "vice grip" between the knob and the shaft and plastic alone will not stand up to the torque factor. Perhaps you might be able to locate a supplier for these brass inserts.
