I would propose checking with a machinist for a quote. There are cnc configurations that are used to do rotational engraving that may be perfect for this. 4 axis vs 5 axis machining are also very different in price up front and per unit.

 

As far as casting goes, finding someone to quote an exact casting in jb weld or a similar material will be exceedingly challenging. Most other materials can not handle the force of the repeated hammer strikes.

 

The other option is to use the flat shape on thingiverse and machine it with a standard 3 axis cnc machine, then create a cylinder by welding the ends together around a machined cylinder of solid steel. You would likely need to heat the band and cool the cylinder to get a precise fit, but a process like that was likely what teletype did based on my observations.

Yes, and perhaps unnecessary as a 4 axis machine would likely do the trick.

Machining them with a 5-D router would probably be very expensive, if one wants to meet the resolution on the existing heads, most likely radious of less than 0,1 mm or so.

Awesome, a high resolution steel 3d printing process may be less expensive then having them machined. 

 

I hope it turns out well, and if you have any details on the process he is using and the resolution he can achieve I would be interested in the details.

According to my contact, it should not be a problem printing these in steel, however, solid steel might be to heavy for the printing mechanism, so I will have to modify the model, in order to make it lighter, to at least the same weight as the original head.

In steel a machining process would likely produce the best results according to my friend.

Though I have no idea what crazy 3d printing tech exists nowadays.

 

There are companies that could be engaged for quotes. At minimum it should be compared in terms of cost/resolution/strength. I could not find a vendor with a high enough resolution in steel myself.

My intention is to make them available to everyone at basicaly self cost price, I do not intend to make any money on this. However, if I am going to order more than that is sold, then I have to make profit.
