Phil,
I did use the grill and gasket update and the gasket gave me adequate space
from the replacement speaker front to the case to allow distortion free
output. I had original applied small stick on feet near each corner which I
think works quite well. I really think the maximum speaker output for such
a little one occurs around 30+ volume setting with a strong S reading. That
is too loud for my pleasure. I have added the Bose portable rechargeable
stereo speaker to give higher output level. Personally, I think this
speaker audio output is well designed, it is just an issue with some of the
speakers not being symmetrical in the cone installation. Elecraft is
excellent in the replacement process.
I was able to slip the new speaker with grill and gasket into position
without removing anything and found the existing screws worked better than
the replacement bolts. YMMV.

As some know, I had a speaker buzz in the 400-800Hz range at low to moderate
volume levels (15-20) that was so bad that it made using the internal
speaker completely unusable for CW. The biggest improvement occured when
Elecraft sent me a new speaker as the original speaker cone was offset and
would touch the grill. However, I could still get the buzz at higher volume
levels(>25). I significantly improved this by putting layers of black
electrical tape between the bottom of the speaker bracket and the bottom
case - i.e. I blocked the gap with layers of tape. But I've never been happy
with the tape.
My latest "fix": I took a 0.375"ID 0.625"OD rubber gromett (Mouser part
number 534-745), snipped it, unfolded it, and installed it between the
speaker bracket and bottom cover. This has comletely eliminated the buzz,
except at maximum audio level (where the buzz is only just apparent). I've
uploaded a couple of photos in the AD5X photo album that illustrates this
better than words. Works great, and I'm a happy camper now! The only issue
would be the hassle of keeping track of the snipped gromett if I were
replacing internal batteries frequently, but I use external power.
Incidentally, for serious operating I do use headphones. But I use the
internal speaker for casual operating and general listening while working on
projects in the shack.
