I'd suggest doing a re-alignment of the KFL1-4 board first
to see if that restores proper power output.  My bet is that
it will.

I assume you have a KFL1-4 board with the blue temperature
stable trimmer caps.

One other thing you might check on the 40m band, if you're
using the 170 kHz VFO option, is if the 1 watt output you
report is the maximum across the entire tuning range.  Before
I doubled the size of the 40/30m interstage coupling caps C10
and CK on my KFL1-4, I could get 7 watts out on the lower
part of 40m, but only about 1 watt out at 7.15 MHz.
