I've used a couple of back-to-back PIN (or Ge) diodes to ground between the
audio out and headphones as clippers with other rigs with poor (or no) AGC.
A resistor in the 10-20 Ohm range is placed between the audio out and the
diodes, and a small 100-Ohm or so pot can be inserted between the diodes
and ground to provide a crude threshold control. Such an a arrangement
causes some distortion then large signals are encountered, but at least is
saves your ear drums. :-) The diodes, resistor and pot and be built into a
small external box with appropriate connectors and/or cables and used with
any rig.
One note of caution: There can't be any DC across the audio out or one of
the diodes will be turned on all the time! (Not normally a problem -- DC on
the audio out line, that is.)
